I am looking in to adding a format button to the flasher that will flash a completely blank firmware to the device. This seems to be a more common problem now.

Another possibility is to boot in STA+AP, then switch to STA-only after 1 or 2 minutes, this way, you don't need to sacrifice one GPIO.

I was thinking about a button in the flasher utility that flashes a sketch that formats the spiffs.
Test out the latest build. See if it solved your problem.
